Overview
  • A manufacturing production line was being monitored manually and needed to move toward automatic productivity tracking
  • This project covers a factory information system that needed an OPC server and I/O layer to capture additional sensor data from the line, so production output could be measured completely and Overall Equipment Effectiveness (OEE) could actually be improved rather than estimated
Challenges

The main challenges were

  • The plant needed instant status updates while consuming minimal network bandwidth
  • the solution had to fit into limited panel/cabinet space
  • connect with the existing factory information system
  • simplify remote software management and configuration rather than adding another system to maintain by hand
Objectives

The system needed to

  • Collect production-count data from optical sensors
  • make that data available to the factory information system
  • reduce polling traffic on the factory network
  • improve production-efficiency measurement through more complete line data
Solution Delivered

The solution included

  • Smart Ethernet remote I/O units were installed directly on the production line to interface with the optical sensors counting produced units
  • Rather than the factory system having to continuously poll each I/O point for a status update — the traditional approach that eats bandwidth — the I/O devices were configured to push counter values to the OPC server only when a defined threshold was reached
  • That event-driven design kept the central system continuously updated on production counts while cutting the network traffic a poll-based setup would have generated, and it meant no code had to be written on the factory information system side to interpret a new custom protocol — the OPC server just saw another standard data source
